This study addresses the environmental hazards and processing challenges associated with highly toxic solvents used in perovskite solar cell fabrication by developing a low-toxicity and sustainable green manufacturing route for large-area scalable production. A green ternary cosolvent system consisting of γ-valerolactone (γ-GVL), dimethyl sulfoxide (DMSO), and 2-methyltetrahydrofuran (2-MeTHF) was developed together with the incorporation of a trimethyl-tetradecylammonium chloride (TAC) additive. Combined with meniscus/roller coating and one-step flash evaporation, this approach enabled the fabrication of uniform 1.5 eV perovskite thin films with high crystallinity. Comprehensive characterizations, including scanning electron microscopy (SEM), film thickness profiling, X-ray diffraction (XRD), ultraviolet–visible (UV–Vis) absorption spectroscopy, and external quantum efficiency (EQE) measurements, demonstrate that the synergistic integration of the green cosolvent system and TAC additive effectively regulates film formation and crystallization kinetics. An optimal TAC concentration of 0.2 mg mL⁻¹ significantly improves surface uniformity and smoothness, resulting in a continuous and highly crystalline absorber layer without apparent pinholes and with superior optoelectronic properties. For photovoltaic performance, single-junction perovskite solar cells achieved a champion power conversion efficiency (PCE) of 16%. Furthermore, large-area perovskite solar modules with an active area of 17.5 cm² maintained a PCE of 12%, demonstrating good scalability toward large-area applications. Overall, this work demonstrates the feasibility of integrating a green cosolvent formulation with TAC additive engineering into roll-to-sheet (R2S) large-area roller-coating processes. A comprehensive green processing pathway, covering solvent selection, additive engineering, thin-film crystallization, and module fabrication, is established. These findings provide a practical approach to reducing the reliance on highly toxic solvents in perovskite manufacturing and support the development of low-toxicity, sustainable, and commercially viable large-area perovskite solar modules.
